The three common ways to build a carbon fibre tube are pultrusion, roll-wrapping and moulded prepreg. The right one depends almost entirely on how the tube is loaded. Pultruded tubes are strong and stiff along their length and the most cost-effective. Roll-wrapped and moulded prepreg tubes let you place fibres in several directions, which is what you want for bending, torsion and tight precision.
Here is how the three constructions differ, and how to match them to a real application.
Pultruded carbon fibre tubes
In pultrusion, continuous fibres are pulled through a resin bath and a heated die, so most of the fibre runs straight along the length of the tube. That gives excellent axial stiffness and tensile strength for the price, and the continuous process keeps quality consistent from metre to metre.
The trade-off is direction. With few off-axis fibres, a pultruded tube is comparatively weaker in bending and torsion. It is the natural choice for straight members loaded along their axis: struts, linkages, telescoping poles and support structures. For long straight lengths, it is usually the most economical option.
Roll-wrapped carbon fibre tubes
Roll-wrapping takes sheets of carbon material, most often prepreg, and rolls them around a mandrel before curing. Because the layer orientation is chosen during layup, the tube can be balanced across 0, plus and minus 45 and 90 degrees to handle a mix of loads.
That flexibility makes roll-wrapped tubes the workhorse for parts that see combined loads: drive shafts, robot arms, camera booms and structural members that bend and twist as well as carry axial load. Roundness, surface finish and wall consistency are generally good, and the cost sits between pultruded and fully moulded tubes.
Moulded prepreg carbon fibre tubes
Prepreg is carbon fibre pre-impregnated with a controlled amount of resin. When a tube is laid up from prepreg and cured under heat and pressure, usually over an internal bladder, you get the highest and most repeatable fibre-to-resin ratio of the three methods. That means the best strength-to-weight and the tightest tolerances.
This is the construction used where performance and repeatability justify the cost: aerospace structures, motorsport and high-end UAV airframes. It is also the most expensive, so it is worth reserving for the parts that truly need it. One point that causes confusion: roll-wrapping frequently uses prepreg material too, so the real distinction is the forming method and the level of consolidation, not the word prepreg on its own.
How to choose
A simple way to decide:
- Axial load and budget matter most: choose pultruded.
- Mixed bending and torsion: choose roll-wrapped.
- Maximum performance and tight tolerance: choose moulded prepreg.
Also weigh your deflection limit, your weight target and how many you need. A larger diameter tube with a thinner wall is often stiffer per unit of weight than a smaller solid one, so the geometry can matter as much as the construction.
